Chiller compressor failure: 9 early warning signs

YOİ Mühendislik technical team7 min readChiller
In shortMost compressor failures leave a trace in current, noise, oil, and pressure readings weeks in advance. Facilities that record these values regularly catch a problem that an overhaul could solve before it turns into a compressor replacement.

The compressor is the most expensive part of a chiller. Replacing a screw compressor can account for a significant share of the unit's total cost, and parts supply can take weeks. During that time the facility is without cooling. Yet most of the failures we see in the field do not appear suddenly; they give signs beforehand.

If you see any of the nine signs below, it is time for a check, even if the compressor has not yet stopped.

Electrical signs

01Compressor current is rising or differs between phases

If the compressor draws more current than before under the same load and the same outdoor conditions, the motor or the mechanical parts are under strain. A noticeable difference between the currents of the three phases points to a winding problem or a supply imbalance. Both heat the motor and age the insulation quickly.

02Thermal and overcurrent alarms keep repeating

An occasional alarm is often ignored because the unit keeps running after a reset. But if the same alarm repeats several times a week, it shows the compressor is going into protection, meaning a problem is growing.

Resetting an alarm over and over without finding the cause can lead to a burned winding or seized bearings. First record the readings, then call service.

03Winding insulation value is dropping

The megger test done during annual maintenance shows how healthy the winding insulation is. A value that drops from year to year means moisture, acid, or overheating is weakening the insulation. This sign can only be seen through regular measurement; the trend over the years matters more than any single measurement.

Mechanical signs

04Noise and vibration have changed

Every compressor has its own characteristic running sound. Metallic rattling, a harsher hum, or increased vibration is the first sign of bearing wear, rotor contact in screw compressors, or valve damage in reciprocating compressors. When facility staff say "it doesn't sound like it used to", that is often the earliest warning.

05The compressor starts and stops too often

In this condition, called short cycling, the compressor stops and restarts every few minutes. Each start puts a load on the motor and bearings. The cause can be a wrong setpoint, low water flow, low refrigerant, or a sensor fault; whatever the cause, it shortens the compressor's life.

Oil and refrigerant signs

06Oil level is dropping or the oil color has changed

A falling oil level in the sight glass shows that the oil is spreading through the system and not returning to the compressor, or that there is a leak. Thickened, darkened oil and a burnt smell are signs of heating and acid formation in the motor. At this point, an oil analysis shows bearing wear and moisture in numbers.

07Discharge line temperature has risen

If the gas at the compressor outlet is hotter than normal, compression efficiency has dropped or the system is short of refrigerant. High discharge temperature speeds up oil degradation and starts a vicious circle: degraded oil protects the bearings less, wear increases, and temperature rises even further.

08Suction pressure has dropped, superheat has increased

If the pressure of the gas coming from the evaporator is falling and the superheat value is rising, the compressor is not being cooled enough. Because a large part of the compressor motor is cooled by the cold suction gas, this directly raises motor temperature. Refrigerant leaks, a clogged filter drier, and expansion valve faults are the most common causes.

Do you see any of these signs?

Our team measures current, pressure, superheat, and megger values on site and tells you in writing whether an overhaul or replacement is needed.

Performance sign

09The chiller cannot reach the chilled water temperature

If water that used to drop easily to 7 °C now stays at 9-10 °C and the difference between inlet and outlet (ΔT) has shrunk, the unit is losing capacity. A dirty condenser or heat exchanger also causes this result, but if the capacity loss continues when they are clean, the compressor's compression efficiency may have dropped.

What to do when you see these signs?

First, note the alarm history on the unit's display and the pressure, temperature, and current values from the last few days. These records speed up diagnosis and let the team arrive with the right part. Then follow the order below:

1. Do not reset the alarm again and again. Restarting without finding the cause makes the damage worse.
2. Have the condenser and water side checked. The problem is often outside the compressor and is solved cheaply.
3. Have measurements taken. Current, megger, superheat, subcooling, and oil analysis show the real condition.
4. Compare overhaul and replacement options. For screw compressors caught early, it is possible to keep running for many more years with a bearing and seal replacement.

Overhaul or replacement?

The decision depends on the compressor type, running hours, winding condition, and oil analysis result. A screw compressor with a sound winding and only worn bearings can usually be repaired economically by overhaul. For a compressor with a burned winding that has spread acid through the system, the system must be cleaned along with replacement. Scroll compressors are mostly replaced rather than overhauled.

In our quotes we write the two options side by side with cost and duration. The decision is made by the facility manager.

Preventing the failure from the start

Almost all the signs in this article are caught by regular measurement. In facilities with an annual maintenance contract, the same values are measured and recorded at every visit, so changes are noticed weeks earlier. For critical facilities we add oil analysis and vibration monitoring to the contract.
